Choosing between digital printing and gravure printing is not simply a question of which process produces the “best” pouch. Both can create professional flexible packaging. The useful question is which process gives your project the right balance of setup cost, unit cost, color control, order quantity and SKU flexibility.
Digital printing vs gravure printing: quick comparison
| Buying factor | Digital printing | Gravure printing |
|---|---|---|
| Typical project fit | Low-volume launches, market tests, seasonal packaging and multiple SKUs | Stable artwork, repeat orders and medium-to-high-volume programs |
| Printing setup | No engraved printing cylinders; prepress is mainly file preparation, color management and machine setup | Requires engraved cylinders for the printing colors and artwork configuration |
| Upfront cost | Usually lower for an eligible short run | Usually higher because cylinders and setup must be prepared |
| Unit cost at volume | Can remain competitive for smaller orders, but does not always fall as quickly at high volume | Often becomes more economical when cylinder and setup costs are spread across a large run |
| Multi-SKU flexibility | Strong: useful when several designs share the same pouch specification | Each artwork/color configuration may require its own cylinder planning and setup |
| Artwork changes | Generally easier before production because no new engraved cylinder is required | Changes after cylinder engraving can create additional cost and delay |
| Color and special effects | Strong full-color graphics; available gamut and special colors depend on the press | Strong repeat consistency and broad options for spot colors or specialty inks, subject to the converter |
| Best first question | How many pouches per design? | Will this artwork repeat at enough volume to absorb the setup? |
What is digital printing for flexible pouches?
Digital printing sends approved artwork directly to a compatible digital press. Unlike gravure, it does not require a set of engraved cylinders for every artwork and color configuration. This removes one of the largest fixed setup items from a short custom pouch order.
That is why digital printing is often recommended for low MOQ custom pouches, new brands and companies testing new flavors or package designs. It can also be useful when a total order is divided across several SKUs. For example, 2,500 pouches split into five designs of 500 pieces each is a very different production problem from 2,500 identical pouches.
Digital printing does not mean every size, film or feature is automatically available at a very low quantity. The pouch still needs to be laminated, cured where applicable, made into the selected bag shape, fitted with accessories and quality checked. A custom valve, unusual film, special finish or non-standard pouch construction can raise the workable MOQ even when the graphics are printed digitally.
Digital printing is often a strong choice when:
- You are launching a new product and want to limit obsolete packaging.
- You need several flavors, roast levels, formulas or seasonal designs.
- Your artwork may change after market feedback or regulatory review.
- You want full-color graphics without paying for a new cylinder set for every design.
- You need a smaller initial quantity before committing to a repeat program.
What is gravure printing for flexible packaging?
Gravure printing transfers ink from engraved cells on metal cylinders to the packaging film. The process is established for flexible packaging because it can run quickly and consistently once the cylinders, inks and press are prepared.
The cylinders are a fixed investment. They make less economic sense when an order contains only a small number of pouches, but the cost can become reasonable when it is spread across a larger quantity or repeated production. This is why gravure is frequently considered for established coffee, snack and pet food packaging programs with stable specifications and predictable demand.
Gravure can also be valuable when the project depends on repeat color targets, heavy ink coverage, selected spot colors or special visual effects. However, buyers should confirm the actual press capability, number of colors, proofing method and acceptable color tolerance instead of assuming every gravure supplier produces identical results.
Gravure printing is often a strong choice when:
- Each artwork has enough volume to distribute the cylinder cost.
- The product has stable repeat demand and artwork changes are unlikely.
- Unit-cost reduction at a larger run matters more than short-run flexibility.
- The brand uses controlled spot colors or specific printing effects.
- The same structure and artwork will be reordered regularly.
How setup cost, MOQ and SKU count change the answer
Buyers sometimes ask for a single number: “At what quantity does gravure become cheaper?” A responsible answer requires more information. A small three-side-seal sachet, a large flat-bottom pet food bag and a coffee pouch with zipper and valve do not have the same material use, conversion cost or press efficiency.
Scenario A: five designs for a launch
A startup needs five coffee origins using the same 250 g pouch, with 500 pouches per design. The total is 2,500 pieces, but the important number is 500 per artwork. Digital printing may avoid multiple cylinder sets and reduce the risk of keeping outdated bags.
Scenario B: one stable repeat design
An established brand repeatedly orders a much larger quantity of one 1 kg pet food pouch. The cylinder cost can be spread over more units and future repeats. Gravure may offer a better long-run cost structure.
The total cost should include more than the quoted pouch price. Compare cylinder or setup charges, artwork count, sampling, rejected inventory risk, storage, cash tied up in unused packaging and the likelihood that ingredients, claims or branding will change.
Why “500-piece MOQ” needs a qualification
For some eligible digital-print specifications, a project may begin from about 500 pieces. This is not a promise for every material, size or bag construction. A special recyclable laminate, unusual zipper, registered matte varnish, large pouch or custom-shaped bag may need a higher production quantity. Send the exact specification before planning a launch around an advertised MOQ.
Is gravure always better quality than digital printing?
No. Modern digital printing can produce sharp type, detailed photographs and strong retail graphics. Gravure can deliver excellent repeat consistency and smooth high-volume production. The result depends on the press, film, ink, white layer, artwork preparation, lamination and quality controls—not only the name of the process.
Color matching
If brand color is critical, provide a physical reference or an agreed color standard and ask how the supplier will approve it. Colors seen on a phone or laptop are not reliable production references. Metallic film, kraft-look film and a printed white layer can also change how a color appears.
Small text and barcodes
Provide vector artwork when possible and keep required text within the supplier’s minimum line and type guidance. Barcode size, quiet zone and contrast should be verified on the finished printed structure, especially when the design uses transparent or metallic areas.
Finishes and effects
Matte, gloss, soft-touch, metallic appearance, transparent windows and selected spot effects may be available, but compatibility varies by production route. Ask whether the quoted finish is part of the printed film, a coating or the laminate construction, and request a proof or representative sample.
Which printing method should you choose?
- Choose digital first when demand is uncertain, there are several SKUs, artwork may change, or avoiding a large first inventory is more valuable than the lowest possible unit price.
- Ask for a gravure comparison when one design has stable repeat demand, the order is large enough to absorb cylinders, or the project needs press-specific spot colors or effects.
- Compare the same pouch specification. A digital quote using one film cannot be fairly compared with a gravure quote using another film, thickness or accessory configuration.
- Plan the next order, not only the first. A short digital run can validate demand; a later repeat may move to gravure after the specification and sales volume become stable.
Bag construction matters too. Before requesting comparable pricing, review our guide to stand up pouches vs flat bottom bags. A more complex bag can change the conversion cost and workable quantity regardless of the print process.
Information needed for an accurate digital vs gravure quote
Send the following information so the supplier can recommend a production route instead of guessing:
- Product and target fill weight
- Finished width, height and gusset—or a request for size advice
- Preferred bag type
- Material structure, barrier target or expected shelf life
- Total thickness
- Quantity for every artwork/SKU
- Printing colors and any critical spot colors
- Zipper, valve, window, handle, tear notch or other accessories
- Destination country
- Artwork file and required delivery timing
If the material or size is not known, send the contents, fill weight, storage conditions, filling process and a photo or sample of a similar package. We can recommend a starting direction for review.

Frequently asked questions
Is digital printing always cheaper for custom pouches?
No. It is often more economical for smaller quantities or multiple designs because engraved cylinders are not required. At higher stable volumes, gravure may deliver a lower unit cost.
Can digital printing produce retail-quality coffee and food bags?
Yes, when the press, artwork, film and converting process are suitable. Review a proof and, where possible, a representative finished sample before production.
What is the minimum order for digitally printed pouches?
Some eligible projects may start from about 500 pieces, but MOQ depends on dimensions, film, pouch type, accessories and quantity per artwork. Special specifications can require more.
Do I need printing cylinders for every gravure design?
Gravure uses engraved cylinders. The cylinder plan depends on the artwork, colors and press configuration. Artwork changes may require cylinder modification or replacement, so confirm the setup with the converter.
Which method is better for several flavors or SKUs?
Digital printing is often the more flexible route when several artworks share the same bag specification and each design has a relatively small quantity.
Can I start with digital printing and later change to gravure?
Yes. Many brands use a short digital run to validate the pouch and demand, then compare gravure after volume becomes stable. Color appearance should be re-approved because the two processes are not identical.
Are digitally printed pouches automatically more sustainable?
No. Digital printing may reduce plates and obsolete inventory on a short run, but sustainability also depends on material, pouch weight, waste, transport, product protection and the available recovery system.
